Don't know if this helps but Porsche aftermarket has done some pretty creative side grills -for the later model boxsters and caymans .Ypu might pick up an idea or two from Google image search .Sometimes accentuate better than a pure blend . |

After I was done screwing around with the filter cover I made a template and cut the passenger side to match the driver side Attachment: Then rough out the foam and filled the holes Attachment: then started the duct for the drivers side. I kind of mitered the pieces then used construction adhesive Attachment: The shape will need to start changing now to get around the fuel filler neck and not hit the tire..you can see the green foam trying to find a path through all the wires. I pulled the duct out and now fully understand why I was having such a hard time mittering pieces.......this will require some redesign

I don't know if this is helpful or not, but I saw a technique where a builder made a tube out of a kind of modelling wax, and molded it into shape with his hands bit by bit, using a hair dryer or a heat gun on a low setting to soften the wax enough to make it shapeable. After finalizing the shape that way, he laid up carbon over the wax, let it cure, then softened the wax again to remove it. It's called "sheet wax" and can be ordered from sculpture supply stores. |

That's kind of cool. I was planning to pour acetone into the final part to melt the foam, but that won't work on the spray foam I don't think so not sure how to handle it now exactly |
